How to Size an Industrial Air Compressor

A right-sized compressor saves you 20–35% on energy and dramatically reduces failures. Here's how to spec one — in five steps.

Add up your peak CFM

List every air-consuming tool, machine, and process. For each, look up CFM at the PSI you actually use. Multiply by typical duty cycle (% of time the tool is running) and sum the results — that's your steady-state demand.

Add headroom

Multiply by 1.25 for surge demand and future growth. If your system has known leaks, add another 15–25%. The cleanest practice: fix the leaks first — most plants leak 25–35% of their compressor output.

Pick the technology

See the comparison grid below. Reciprocating for intermittent under-15 HP; rotary screw for industrial continuous duty; rotary vane for 24/7 long-life applications; oil-free scroll when you need ISO 8573 Class 0 air.

Pick the PSI

Most pneumatic tools run at 90 PSI. Don't oversize: every 2 PSI of unnecessary pressure costs ~1% in energy and accelerates leak losses. If one tool needs 175 PSI, regulator at the point of use beats running the whole plant high.

Spec the air treatment

Downstream you'll need: aftercooler (often built-in), refrigerated or desiccant dryer sized to your air-quality target, particulate filters, and possibly an oil-removal coalescing filter. We size the whole package together.
